Valeo And Mahle, Giants In Product Development, Are Working On New Motorless Electric Motors. Solution Could Revolutionize The Electric Vehicle Automotive Market.

Valeo and Mahle, two giants in product development in the automotive market, are developing new electric motors ready for mass production that do not require magnets. This contrasts with the magnet-free concepts referred to as externally excited electric motors, unlike most traditional electric motors.

Understand How Valeo And Mahle’s New Magnetless Electric Motors Are Built

The expectation is that these new magnetless electric motors will deliver between 220 to 350 kW of power. Synchronous motors with electric excitation are primarily used by Renault and BMW. Valeo and Mahle’s new electric motors are likely intended for Renault, with which the French supplier, Valeo, is already cooperating.

Mahle’s press release highlights that, based on a successful development cooperation between Valeo and a European vehicle manufacturer in this area, Valeo is now looking to develop the upper segments of electric vehicles alongside its partner.

Just like asynchronous drives, the new magnetless electric motors (EESM or FSM for separately excited synchronous machines) are electric motors without permanent magnets. Unlike conventional ones, the rotor’s magnetic field is not generated by induction, but by separate electromagnets, meaning coils.

The problem is that for these electromagnets to work, the rotor needs to be powered with current. There are two ways to do this, and the simplest is through sliding contacts (brushes), but this causes significant wear due to friction. Valeo and Mahle use another method, namely induction. For this purpose, the partners developed an Inner Brushless Electrical Excitation (iBEE) system for the automotive market.

Companies Are Already Planning Significant Improvements For The Automotive Market

An electric axle is planned. In the cooperation, Mahle is responsible for the magnetless rotors and uses its Mahle Contactless Transmitter (MCT) technology for this. According to the press release, Valeo is responsible for the motor and inverter control. The partners are also looking to develop an innovative cooling concept for the new magnetless electric motors to achieve a high ratio of continuous power to peak power.

This is necessary because magnetless electric motors heat up during operation, and then their performance drops significantly. In many electric cars in the automotive market, the 30-minute output power is therefore much lower than the peak power, often not even reaching half.

Advantages Of The New Magnetless Motors

The advantages of the new axle include a smaller CO2 footprint. Compared to permanent magnet machines (PSM) with the same power, it is expected to have a CO2 footprint over 40% lower. Tests of the first prototypes are expected to be completed by the end of 2024. 

According to Xavier Dupon, head of Valeo’s propulsion division, this collaboration with Mahle is a perfect match. The company is developing the EESM rotor and its brushless excitation system for the automotive market.

Based on its experience in power electronics, Valeo provides the control for the electric motor and the brushless system, which is integrated into Valeo’s inverter.

The press release continues by stating that Valeo’s first project is based on ongoing collaboration between the company and a European car manufacturer since 2022.
